Construction of optical fiber cables

Optical fiber cables are constructed with a core, cladding, protective coatings, and strengthening layers to ensure high-speed, low-loss, and durable data transmission.

Core

The core is the central part of the fiber through which light signals travel. It is made from high-purity silica glass or, in some cases, plastic, and has a high refractive index to guide light efficiently. Core diameters vary: 5–10 µm for single-mode fibers and 50–65 µm for multimode fibers.

The core's material quality and diameter directly affect signal attenuation, propagation distance, and bandwidth. Specialized doping materials, such as germanium dioxide (GeO₂) or phosphorus pentoxide (P₂O₅), are added to adjust the refractive index and improve light confinement and durability.

Cladding

Surrounding the core is the cladding, made from a material with a lower refractive index than the core. This difference enables total internal reflection, keeping light confined within the core and minimizing signal loss. The cladding typically has a standardized diameter of 125 µm, regardless of fiber type.

Coatings and Buffer Layers

The primary coating or buffer layer protects the fiber from mechanical stress, moisture, and abrasion. It is usually a polymer layer applied immediately after the fiber is drawn and hardened using UV light. Additional buffer tubes may be used in loose-tube designs to allow slight fiber movement and protect against environmental factors.

In tight-buffer designs, the fiber is directly surrounded by a 900 µm protective buffer, simplifying connectorization.

Strengthening Fibers

To enhance mechanical strength, Kevlar® yarns, steel rods, or other reinforcing materials are incorporated. These prevent stretching, snapping, and damage during installation or environmental stress, ensuring the fiber maintains signal integrity over time.

Outer Jacket

The outer jacket provides environmental protection, shielding the fiber from moisture, chemicals, and physical impact. Materials vary depending on deployment conditions, including indoor, outdoor, or underwater applications. The jacket also contributes to flexibility and durability, allowing the cable to withstand bending and handling during installation.

Manufacturing Process

Fiber optic cable production begins with a preform, a rod of ultra-pure glass. The preform is heated in a furnace above 2000°C and drawn into a thin fiber of about 125 µm diameter. The fiber is immediately coated with a protective polymer, hardened with UV light, and then assembled with buffer tubes, strengthening fibers, and the outer jacket to form the final cable.

Summary

The construction of optical fiber cables is a precise engineering process designed to maximize signal quality, durability, and environmental resistance. Each component—the core, cladding, coatings, strengthening fibers, and outer jacket—plays a critical role in ensuring reliable, high-speed data transmission across various applications, from telecommunications to data centers and FTTH networks.
