How to make sensor fiber optic cables

Sensor fiber optic cables are made by drawing ultra-pure glass fibers from silica preforms, coating them for protection, and integrating them into specialized cable structures that allow light modulation to measure physical parameters like temperature, strain, or vibration.

Core Fiber Manufacturing

The process begins with ultra-pure silica (silicon dioxide), which is refined and formed into a cylindrical glass rod called a preform. This preform is created by depositing pure silica particles inside a hollow tube or onto a solid rod using high-temperature chemical vapor deposition, where silicon-based gases are burned to form glass particles that fuse together into a solid rod. The preform is then placed in a vertical furnace and heated to around 2,000°C.

A thin strand of glass, only a few microns thick, is drawn from the molten end in a process called fiber drawing. The fiber diameter, typically 125 microns, is continuously monitored using lasers and micrometers to ensure uniformity.

Fiber Structure and Coating

A sensor fiber consists of three main components: the core, cladding, and coating. The core has a higher refractive index than the cladding, allowing light to propagate via total internal reflection. A primary coating is applied to protect the fiber and maintain its mechanical integrity.

Coating materials vary depending on the application: polyacrylate for standard temperatures, polyimide or metal coatings for high-temperature or cryogenic environments.

Sensor Cable Assembly

Once the fiber is drawn and coated, it is integrated into a sensor cable. These cables can be configured in various ways, including metal-tubing, tube-in-tube, metal-free, or armored stainless steel, depending on the environment and required protection. Additional sheathing, such as flame-retardant non-corrosive (FRNC) or high-density polyethylene (HDPE), may be applied to meet environmental requirements.

Sensor fibers can be singlemode or multimode, with multimode fibers typically having a 50 µm core and a graded index to reduce mode dispersion. The fiber is then embedded in the cable so that external physical parameters like strain, temperature, or vibration can modulate the light traveling through the fiber.

Sensing Mechanisms

Sensor fiber optic cables operate by detecting changes in the light signal caused by environmental factors. Techniques include: Rayleigh scattering: monitors phase changes in back-scattered light to detect strain or vibrations. Brillouin scattering: measures frequency shifts proportional to temperature and strain.

Raman scattering: uses intensity ratios of Stokes and anti-Stokes light to determine temperature. These mechanisms allow the fiber to act as a distributed sensor, capable of monitoring conditions over long distances, sometimes up to hundreds of kilometers.

Summary

In essence, sensor fiber optic cables are manufactured by drawing high-purity glass fibers, applying protective coatings, and assembling them into specialized cable structures that enable precise measurement of physical parameters. The combination of advanced materials, precise fiber drawing, and sophisticated sensing techniques allows these cables to function in harsh environments while providing accurate, real-time monitoring.
